Sorry, I can't help you if I can't reproduce it. Maybe you can manage to create a sample archive with test data with this problem?

I understand.
As temporary solution I made slightly modified copies to access them just right now.
I'll give similar (safe to share) archive ASAP if I could make one.

What did you modify so you could access them?

Maybe you can send more detailed instructions on how to create these sample files? I only created small files, maybe it only happens at a certain size? So how big are the archives, and how big are the files inside, and how many?

I just added one more small text file to the copy of archive. That helps me to open the updated archive. Not the original one.
I don't know how to create such an "unique" archive. It has ~25 small text files inside with login+password data, some contacts and 2 small jpegs. Solid. Password protected. With header encryption. The entire archive is less then 100 kbytes. It is has been created many years ago (WinRAR was 3.x or 4.x at that time) and has got some updates every for years.

So you modified some of the files in that archive, and re-packed it. Maybe it's no longer entirely solid?

I tried to create some RAR4 archives, but was always asked for the passwords even when storing the password.
If you want to experiment, you can use winrar with Alt+F5 and just put the parameters behind the archive name like this:
rar:c:\path\1.rar -m4 -s -hp
and
rar:c:\path\2.rar -m4 -s -p

When opening 1.rar in 2.rar, you should first be asked for the password of 2.rar to unpack 1.rar, and then for the password of 1.rar to see its files.

This archive is solid, no problems found when testing it by Winrar and 7zip. Tested with different versions (randomly taken).
I have also tried to play with rar/winrar to get anything similar. And nothing... Then I gave up to find the cause.
If I’m lucky enough to reproduce the sample, I’ll provide it — but so far, I haven’t had any success with it.
