One more thing - when I disable all ContextMenu shell extensions (except WinRAR's one) "sudden death" still occurs (without menu "hack").
What else can I try?

Did you test your RAM for hardware errors?
I had some strange data errors on a machine only while copying to USB-devices. Source of this error was a defective RAM-chip, after replacing it everything was fine.
A good tester is i.e. ctramtst.zip, but it will need a DOS boot medium to run (Win9x in DOS-Mode should also do).

Does the problem "sudden death" also occur, when NOD32 is temporarily disabled?
Nod32 (at least in version 2.x) seems to have a problem with some archive files containing long filenames:
